A client in Denver pointed out my floor vents were a trip hazard after their kid stumbled.

They said, 'You cut the carpet too close and the metal edge is catching socks.' I switched to cutting the backing an inch short and tucking the pile under the lip instead. How do you guys handle floor register cuts to keep them safe and clean?

My last job in Boulder had the same issue, and that metal edge is no joke for little kids. I started doing exactly what you do, tucking about an inch of pile under the lip, and it made a huge difference. Patricia558 has a good point about flush mount registers too, they can be a solid fix if the budget allows. Honestly, a clean tuck is my go-to method because it looks finished and keeps those toes safe.

Ever try using a flush mount register to avoid that lip?

Had the same problem in a house full of kids. I started doing that tuck method you mentioned and it really does work. It gets rid of that sharp edge completely. I mean, @the_viola is right, it looks clean and finished when you do it well. The key for me is using a sharp blade and taking my time to get a smooth tuck. It just makes the whole thing safer and you don't have to buy new hardware.
